What are the TCS Series AEC-Q200 Four-Terminal Bus-Bar Shunt Resistors?
The TCS series is a family of four-terminal bus-bar metal strip current shunts designed for precision measurement of very high currents in automotive power electronics, industrial power conversion, and heavy-duty energy management systems. Each unit is constructed from a precisely dimensioned metal strip resistive element assembled to heavy copper bus-bar current terminals using electron beam welding — the same joining technology used in the BCS chip shunt series, applied here to a larger, chassis-mounted format capable of carrying hundreds of amperes continuously. The bus-bar form factor allows the TCS to be inserted directly into the main current path of the circuit as a structural interconnect, with bolted or clamped connections at the current terminals and separate, mechanically isolated voltage sensing terminals for the measurement circuit.
The four-terminal Kelvin configuration is fundamental to the accuracy of the TCS at these current and resistance levels. With resistance values from 0.1 mΩ to 0.5 mΩ and currents up to 350 A, the voltage drop across the shunt at full rated current is in the range of 35 μV to 175 μV — signal levels at which any resistance in the measurement connection would introduce a significant error. By routing the sense voltage through physically separate terminals that carry no load current, the TCS eliminates the contribution of bus-bar joint resistance and connection impedance from the measurement, delivering the true resistive voltage drop of the calibrated element to the sense circuit. Three terminal configurations are offered to suit different installation requirements: a non-sensing type for layouts where the sense taps are brought out separately, a hole or tap type for screw-connected voltage sensing, and a pin type for direct PCB or connector attachment of the sense leads.
Five models cover a range of power ratings and bus-bar dimensions. The TCS5216 measures 52.0 mm × 16.0 mm and handles up to 3 W with a maximum current of 173 A at 0.1 mΩ. The TCS6018 (60.0 mm × 18.0 mm, 5 W, 223 A) and TCS8118 (81.0 mm × 18.0 mm, 10 W, 316 A) provide intermediate current and power ratings. The TCS8518 (85.0 mm × 18.0 mm, 12 W, 340 A) and TCS8420, also referred to as the TCS14 (84.0 mm × 20.0 mm, 15 W, 350 A), address the highest current and power requirements in the series. All models carry a TCR of ≤±100 ppm/°C between +20°C and +60°C and are capable of absorbing high pulse power in addition to their continuous ratings. The reliability qualification programme covers high-temperature exposure at +125°C for 1000 hours to ΔR ≤±1%, temperature cycling from −55°C to +125°C over 1000 cycles with 30-minute dwell at each extreme to ΔR ≤±1%, vibration at 5 g from 10 Hz to 2000 Hz across three orientations for 12 cycles to ΔR ≤±0.5%, and operational life at rated power on a 1.5-hour-on, 0.5-hour-off cycle for 1000 hours at a terminal temperature of 140°C to ΔR ≤±1%.

Applications of the TCS Series AEC-Q200 Four-Terminal Bus-Bar Shunt Resistors
Where RARA metal clad resistors are deployed in the field.
Automotive battery charging current control — precision measurement of charge current flowing into and out of high-voltage EV and HEV traction battery packs, where the four-terminal bus-bar construction of the TCS allows the shunt to be integrated into the main battery cable path and the sub-milliohm resistance minimises energy loss across the sensing element during sustained high-current charging
Hybrid electric vehicle and fuel cell current detection — inline sensing of main powertrain current in HEV, PHEV, and fuel cell vehicle systems, where the 350 A current rating of the TCS8420 covers the peak current demands of the drive cycle and the AEC-Q200 qualification confirms suitability for the full automotive temperature and vibration environment
Precise power source and constant current source monitoring — current detection in high-accuracy laboratory and industrial power supplies and constant-current sources, where the four-terminal Kelvin connection and electron beam welded construction provide the measurement integrity and long-term stability required for calibrated current reference applications
Industrial power conversion circuits — bus current sensing in large DC-DC converters, rectifiers, and power conditioning equipment, where the bus-bar form factor of the TCS allows it to be mounted as a structural element in the DC bus and the pin or tap voltage sensing terminals provide a clean sense signal connection independent of the high-current bus connections
Constant electronic load current measurement — precision shunt sensing in programmable electronic loads and battery discharge test equipment, where accurate current measurement across the full load range is essential for capacity testing, impedance spectroscopy, and formation cycling of battery cells and packs
High-current motor drive and inverter DC bus sensing — current measurement on the DC bus of traction inverters, large servo drives, and industrial variable-frequency drives, where the very low inductance of the TCS metal strip construction avoids measurement distortion at the switching frequencies of modern power stages and the high current rating accommodates the transient overcurrent demands of motor starting and fault conditions
Renewable energy and grid-scale storage current monitoring — sensing of DC bus current in solar inverters, battery energy storage system power converters, and wind turbine rectifiers, where the continuous high-current capability and excellent long-term stability of the TCS support reliable energy metering and protection over the extended service life of renewable energy installations
Welding equipment and electrochemical process current sensing — measurement of very high DC currents in industrial welding power sources, electroplating rectifiers, and electrolytic process equipment, where the bus-bar mounting style and high continuous current rating of the TCS series allow direct integration into the heavy-current output circuits of these systems
